Noise and inconsistent start-up are two of the most visible symptoms of a BLDC fan control system that has not been fully matched to its motor and load. They should be investigated as a system issue, not only as a firmware problem.
Common causes of unstable start-up
Motor parameter mismatch, insufficient start-up torque, inaccurate feedback handling, supply-voltage variation, load inertia, and poor phase wiring can each affect first rotation. Confirm the motor data and test at the lowest expected input voltage and highest expected load.
Sources of acoustic noise
Switching strategy, commutation timing, speed-control loop behavior, mechanical resonance, and mounting all influence noise. Measure performance across the operating speed range instead of evaluating only at rated speed.
A practical validation plan
- Run repeated start-up tests at low, nominal, and high voltage.
- Assess noise across speed steps and reverse direction.
- Check thermal performance after extended operation.
- Record controller and motor revisions for traceable firmware tuning.
Move from prototype to production
Once the motor-control profile is confirmed, translate the acceptance criteria into functional test and aging procedures so the results remain consistent in volume production.
